1) Warranty will cover this for another plastic pipe. If you want hard pipes, go with www.spool-turbo.com
2) Depends on too many things for us to just give a generic "this is safe" answer. I will say I was personally pushing quite high on 93 gas & colder plugs before the flash but I've turned it down since I flashed.
3) 2.5". No need for larger. Muffler is a muffler basically.. I like my RB one since it's so quiet.
4) Tune what's already there. Kinda expensive but that's the major thing this car needs. Instead of replacing parts; use what's already on the car and go at it.

There are companies making cheaper downpipes and hardpipe kits than Apex and Spool. Those guys are pretty up there in price.

You get what you pay for. I have the Spool pipes and CAI, great quality pieces.

corksport is making a dp for our car. don't know when it will be released. protosport also has a dp. apex is coming out with another dp with a hi-flow cat and an s-bend replacement. actually, i think those are the only companies that sell just a dp. ion and spool don't sell theirs separately.

if you want cheap, have a muffler shop make one. it's just a pipe with a bend that comes off the s-bend (or turbo, whichever you choose). they make stuff like this all the time.

Expensive does not mean good man. You are paying for the name when you buy AEM or Injen too. It also has to do with the efficiencies of how the product is built. If it costs a lot to build then it ends up costing a lot. Cork Sport makes some KILLER products that are very inexpensive. I have their prototype downpipe back exhaust on my MSP now (the turbo back system is suppose to run about $589). Also I plan on getting the 'Power Series' cat-back for my RX-7 (already have the downpipe). It's 80mm (appx. 3 1/8") T304 stainless steal with a polished finish (100mm tip). Mandrel bent. for $289. The RX-7 exhaust comparable to this runs about $550.

It's all about how they are built and the amount produced at once
